This digital templates include easy guides for making the Darth Vader suit with EVA foam and fabric (synthetic leather or similar).
Before cutting the foam, you can test the fit using the paper templates on your body. These printed templates help you validate the size and positioning of each piece before transferring the patterns to foam. Always follow the foam build video for the complete step-by-step process.
The templates are designed to cut 6–10 mm thick EVA foam (8 mm recommended) to create each part of the armor. For smaller details, 3–5 mm foam is recommended. This is an original design inspired by the Star Wars universe.
The templates are provided as PDF files formatted for Letter-size paper at 100% scale for adults. Use Adobe Reader to open the files and select the correct paper size in the print settings. If you are printing on A4 paper, choose the “Actual Size” option in Adobe Acrobat so the pages print at the correct scale. Before printing the full set, check the print scale with a ruler on the first page to ensure accuracy.
The default template size is designed to fit men from medium to large, but the pieces can also be adjusted to fit your body, including for women. Check the last image showing the template size ranges to determine whether you need to scale the templates for your measurements.

For this template, you will need the following basic materials and tools:
· 4 square meters (1 m = 39.37 inches) of 6 mm or 8 mm EVA foam (8 mm recommended)
· A small amount of 2–5 mm EVA foam (4 mm recommended) for smaller details
· 4 square meters of synthetic leather, or alternatively 4 square meters of 3 mm EVA foam if you prefer to build the bodysuit with foam instead of leather
· 3 m × 4 m (12 square meters) of black fabric for the cape and inner robe
· A small amount of red and green acrylic or transparent plastic sheets for the chest box and belt box lights
· Contact cement, and optionally a hot glue gun
· Foam cutters or a utility knife, and scissors (optional but helpful)
· A heat gun or a powerful hair dryer as an alternative
· Paper tape
· A marker to trace the templates onto the foam
· Velcro and elastic strips for the joints
Note: recommended foam density between 60 to 80 (30kg to 50kg in kg by m3) to get the same result.
